Vape Packaging Guide: Cartridge, Disposable & Pen Boxes Explained

Updated Oct 14, 2026 7 mins read

A vape cartridge is small, fragile and expensive, and it sits next to dozens of competitors on a dispensary or smoke-shop shelf. Your packaging has three jobs: keep the glass, mouthpiece and threads intact, get noticed in a few seconds, and carry the warnings and lab information your market requires.

The right box depends on the device inside it. This guide covers each type of vape packaging, how to size it, which inserts and finishes are worth it, and the compliance points to plan for before you order custom vape boxes.

Vape Cartridge Packaging

Cartridges are the most fragile vape product. The glass or plastic tank can crack, and the mouthpiece can snap if the cart moves inside the box. Good vape cartridge packaging uses an insert that holds the cart upright by its base, plus a tuck or sleeve box sized within a few millimeters of the cart. For oil cartridges sold in dispensaries, a child-resistant tray or locking tuck box is often required (see compliance below).

 Disposable Vape Packaging

Disposables come in many shapes, from slim sticks to wide, pocket-sized bodies, so stock boxes rarely fit. Disposable vape packaging is usually a tuck-end or sleeve box with a card insert. Brands selling through convenience and smoke shops often add a hanging tab so the box can hang on peg hooks, and a window to show the device color.

Vape Pen and Dab Pen Boxes

Rechargeable pens are sold as kits, often with a charger, spare coils or carts. A rigid two-piece or magnetic box with a multi-cavity foam or card insert keeps each part in place and makes the kit feel premium. Dab pen boxes follow the same approach, with extra space for loading tools.

How to Size Vape Packaging

Vape hardware isn’t standard: cart heights change with tank size and mouthpiece style, and disposables vary widely. Size the box to your device, not to a catalog.

how to size vape packaging in 4 steps
  1. Measure the device with everything attached: mouthpiece, caps and any silicone tips. Record length, width and depth in mm.
  2. Decide what goes in the box: device only, or with a battery, charger or spare carts.
  3. Add clearance: about 1–2 mm per side if you’re using an insert, or size the box to the insert instead.
  4. Order a blank sample and test the fit with the real product before you print.

The easiest route is to send one device to your packaging supplier. They’ll measure it and build the dieline around it.

Materials, Inserts and Finishes

vape boxes comparison

Materials

  • SBS paperboard — bright white, prints sharply; the standard for cart and disposable boxes.
  • Kraft paperboard — natural, eco look for hemp and CBD brands.
  • Rigid board — for premium pen kits and gift sets.
  • Corrugated (E-flute) — for shipping and multi-unit packs.

Inserts

  • Die-cut card insert — lowest cost; holds carts upright.
  • Foam insert — best protection for kits and glass.
  • Molded pulp — recyclable and plastic-free.

Finishes that work on vape boxes: holographic or metallic foil, spot UV, soft-touch lamination, embossing, and a window that shows the oil color. Use one or two on your logo so the required warnings stay easy to read.

5 Vape Packaging Design Tips

5 vape packaging design tips
  1. Plan the regulated space first. Warnings, THC or nicotine content, batch number and QR code take up room on a small box. Block them out before branding.
  2. Use one design across flavors. Change a color band, sticker or variable-printed label per strain or flavor. It costs less and builds a recognizable line.
  3. Design for the shelf. Most buyers see the box from 1–2 meters away. A bold front panel with one focal point beats a busy layout.
  4. Add tamper evidence. Seal stickers or tear strips show buyers the product hasn’t been opened.
  5. Avoid anything that appeals to minors. No cartoons, candy imagery or youth-style designs. Regulators and retailers both reject them.

Vape Packaging Requirements to Plan For

vape packaging requirements checklist

Vape packaging is regulated, and the rules depend on what’s inside the device. The brand owner is responsible for compliance, but the box has to be designed with room for it.

Nicotine vapes (US)

  • FDA requires this warning on both principal display panels: “WARNING: This product contains nicotine. Nicotine is an addictive chemical.” It must cover at least 30% of each panel, in at least 12-point bold sans-serif type, black on white or white on black.
  • Under the Child Nicotine Poisoning Prevention Act, e-liquid containers that hold nicotine must use child-resistant packaging that meets Consumer Product Safety Commission standards.

CBD, hemp and cannabis vapes

  • State rules come first. Many states require child-resistant, opaque packaging for cannabis vapes, plus a universal symbol, THC content, batch number and testing information.
  • Hemp-derived vapes: a federal law enacted November 12, 2025 moves hemp to a total THC standard and caps finished products at 0.4 mg total THC per container. Enforcement starts November 12, 2026, unless Congress delays it.
  • COA QR code: link each batch to its lab certificate of analysis.
  • No health claims.

Rules change and vary by state and country. Confirm current requirements with a regulatory adviser before approving artwork.

FAQs About Vape Packaging

What is the best packaging for vape cartridges?

A tuck-end or sleeve box with a die-cut insert that holds the cart upright. For dispensary products, choose a child-resistant style.

Do vape cartridge boxes need to be child-resistant?

It depends on the product and the state. Nicotine e-liquid containers must be child-resistant under federal law, and many states require child-resistant packaging for cannabis vapes.

How do you package disposable vapes for retail?

Use a tuck-end or sleeve box with a snug card insert. Add a hanging tab for peg displays and a window if the device color is a selling point.

What size box do I need for a 1 ml cartridge?

It depends on the cart’s height and mouthpiece, which vary by hardware maker. Measure the cart with its mouthpiece on, or send a sample to your packaging supplier.

Can I use one box for several flavors or strains?

Yes. Print one shared design and add a flavor sticker, color band or variable-printed label for each.

Is vape packaging recyclable?

Paperboard and kraft boxes with card or molded-pulp inserts are widely recyclable. Foam inserts usually aren’t.
